Screen Printing vs DTG vs DTF: How to Pick the Right Method for Your Event
A production-level comparison of screen printing, DTG, and DTF for on-site printing at live brand activations — cycle time, cost curves, durability, and when each method wins.
Most event merchandise decisions get made at the product level — tee or tote, tumbler or notebook — and the print method gets treated as an implementation detail the vendor sorts out. That ordering is backwards. The embellishment method determines your cycle time, your per-unit cost curve, your color fidelity, and whether the garment survives ten washes. It is the single variable that most often decides whether a live brand activation runs smoothly or backs up into a forty-person line.
The three methods that handle the overwhelming majority of apparel at events are screen printing, direct-to-garment (DTG), and DTF heat transfer. They are not interchangeable. Each one has a volume band where it is clearly correct and volume bands where it is clearly wrong, and the crossover points are predictable enough that you can scope them before you ever sign a production contract.
This is a working comparison for event planners, DMCs, and agency producers who need to evaluate a vendor's recommendation rather than accept it on faith. If you understand why a production partner is proposing a given method, you can tell the difference between a fit-for-purpose recommendation and a vendor fitting your event to the one press they own.
What each method actually does
Screen printing
Ink is pushed through a fine mesh screen onto the garment, one screen per color. Each color requires its own screen, its own registration, and its own pass. Once the screens are burned and the press is registered, per-impression time drops to 30–60 seconds including a flash cure.
The economics are front-loaded: high setup, near-zero marginal cost. Screen printing is the only method whose per-unit price keeps falling meaningfully as volume climbs, and it is the only one that produces genuinely opaque, saturated spot color on dark garments. Pantone matching is exact.
The constraint for live activation work is that screens have to be burned in advance. A screen-printed design is locked before the doors open — which makes it excellent for a brand's core logo lockup and useless for AI custom design generated on the spot.
DTG (direct-to-garment)
An industrial inkjet lays water-based pigment directly into the fabric fibers. Dark garments require a pretreatment spray and a cure cycle before printing so the white underbase holds. Print time runs 45 seconds on light garments to roughly three minutes on darks, plus pretreat and a pass through the conveyor dryer.
DTG is the method for photorealistic, full-color, gradient-heavy artwork — which is precisely what generative design produces. Every print can be different at no incremental setup cost, so a queue of 200 guests can yield 200 unique designs. The hand-feel is the softest of the three: the ink lives in the fibers rather than on top of them.
The tradeoff is throughput and substrate. DTG wants high-thread-count ring-spun cotton. On 50/50 blends the color shifts; on 100% polyester it does not bond properly at all.
DTF (direct-to-film heat transfer)
The design is printed onto a PET film with a white underbase, dusted with hot-melt adhesive powder, cured, and then heat-pressed onto the garment. The press cycle itself is 10–20 seconds.
DTF's structural advantage at events is that it decouples printing from application. Films can be produced in a batch — before the event or on a second machine running in parallel — and pressed on demand in seconds. It is also the only one of the three that is substrate-agnostic: cotton, polyester, tri-blends, nylon, and performance fabrics all take a DTF transfer without reformulation. That flexibility is why it carries mixed product mixes and non-cotton items that would stop a DTG queue cold.
The cost is hand-feel. A DTF transfer sits on the fabric as a thin film layer. On a large front print, an attendee will feel it.
Cycle time is the real constraint
At an activation running 60+ guests per hour, throughput math governs everything. A single DTG station on dark garments realistically clears 20–25 pieces per hour once pretreat and cure are counted. A DTF press station clears 60–90. A single-color manual screen station clears 60–80 with a cured, registered screen.
That gap is not a quality judgment — it is a staffing and layout input. A 400-piece day on DTG alone requires four to five stations and the operators to run them. The same day on DTF requires two.
Three rules that hold across nearly every event:
- Size for the peak, not the average. Most events concentrate 30–40% of their volume into a single 30-minute window — the opening rush or the break after a keynote. An activation sized to the daily average will visibly fail during that window.
- Visible production buys patience. Guests will tolerate a ten-minute wait when they can watch the press run. They abandon a three-minute wait that feels like a queue at the DMV.
- Parallelize the slow step. If DTG print time is the bottleneck, add print stations, not pressing stations. If it is application, the reverse.
Where the cost curves cross
Per-unit economics move in opposite directions across these methods, and knowing the crossover points tells you whether a vendor's quote is structurally sound.
- Under 50 pieces: DTG or DTF. Screen setup cost has nowhere to amortize.
- 50–150 pieces, one or two spot colors: the screen printing crossover. Setup starts paying for itself and per-piece cost falls below the digital methods.
- 150+ pieces, single locked design: screen printing wins decisively on cost per unit.
- Any volume, unique-per-guest artwork: DTG or DTF. Screen printing cannot participate — there is no such thing as a one-off screen.
- Mixed substrates in one queue: DTF, on flexibility alone.
The pattern worth internalizing: screen printing sells volume, digital sells variability. Durability and what attendees actually notice
Take-home rate is the metric that matters at the event. Wear rate is the metric that matters for the six months after it, and that is where campaign ROI actually accrues — every wear is an impression.
- Screen printing: the durability benchmark. Properly cured plastisol outlasts the garment. Heavy ink deposits can crack over years on high-flex areas.
- DTG: excellent wash durability on quality cotton because the pigment is bonded into the fiber, not layered on it. Fades gradually and evenly rather than cracking.
- DTF: strong adhesion and vivid color, with edge lift possible over many wash cycles if application temperature or dwell time was off. Application discipline matters more here than with the other two.
For premium items where the garment itself is the gift — a heavyweight retail-grade tee, a structured cap — hand-feel is worth optimizing for, which favors DTG or a well-executed screen print. For a functional activation piece a guest wears home from the show floor, DTF's speed advantage usually outweighs the difference.
A decision framework you can apply in one pass
Run these four questions in order and the method usually selects itself:
- Is the artwork the same on every piece, or unique per guest? Unique means digital. Same means screen printing is on the table.
- What is the substrate? Polyester, nylon, or performance fabric rules out DTG. Cotton keeps all three open.
- What is peak-hour throughput? Above ~40 pieces/hour per station, DTF or screen. Below it, DTG is viable.
- How many colors, and do they need to match Pantone exactly? Exact spot matching on dark garments is screen printing's home ground.
Where those answers conflict — unique artwork and peak throughput and mixed substrates — the answer is usually more than one method running side by side. That is a capability question, not a technique question.
